Key Functions and Characteristics:

  1. Function: F4 Nozzle (Positive Terminal):

    • The F4 nozzle serves as the anode (positive terminal) in the plasma circuit.
    • The pilot arc and main plasma arc attach internally to the inner bore surface of the nozzle.
    • It completes the electrical circuit with the cathode (electrode), allowing high current to flow and sustaining the plasma arc.
  2. Function: Plasma Gas Constriction and Acceleration:

    • The internal geometry of the F4 nozzle bore constricts the flowing plasma gas that has been ionized between the electrode and nozzle.

  4. Structure and Design Features:

    • Internal Bore: The most critical feature. Shapes the plasma jet. Common bore types include:
      • Cylindrical: Simple design, common in standard F4 nozzles.
      • Convergent-Divergent (De Laval): Features a converging section followed by a narrow throat and then a diverging section. Used in variants like the F4MB-XL nozzle to achieve higher gas velocities and hypersonic particle speeds for denser coatings.
    • Bore Diameter (d): A key parameter (typically ranging from ~6mm to 9mm for F4 standard nozzles). Smaller diameters increase jet velocity and temperature but reduce powder throughput capacity and increase erosion. Larger diameters handle more powder but yield lower velocities.
    • Bore Length (L): Influences jet stability and dwell time (L/d ratio is important). Longer bores generally provide a more stable, laminar jet but increase pressure drop.
    • Chamfer/Inlet: The entrance to the bore is often chamfered or rounded internally to guide the plasma gas smoothly and influence the arc root attachment stability.
    • Cooling Channels: Intricate internal passages surrounding the bore carry high-velocity cooling water to extract immense heat generated at the anode (arc attachment point can exceed 10,000°C locally).
    • Mounting Flange/Threads: Designed for precise concentric alignment with the electrode and secure mounting within the gun front cap assembly.
  5. Operation:

    • High-velocity plasma gas (e.g., Ar, N, H, He, or mixtures) flows around the electrode and through the gap between the electrode tip and the nozzle inlet.
    • The arc jumps across this gap and attaches to the inner bore surface of the nozzle.
    • The constricting bore forces the ionized gas into a narrow, dense, high-enthalpy stream.

    • Erosion typically manifests as pitting, grooves (rifling), or enlargement/widening of the bore, especially near the inlet.

    • Hydrogen (H) as a secondary gas is particularly erosive to the nozzle anode.

    • Plasma Gas Composition: H and He are more erosive than Ar or N. Oxygen is extremely damaging unless using specialized nozzles.

    • Cooling Water Flow Rate, Temperature, and Quality: Critical for heat extraction. Scaling or blockages reduce life.
    • Operating Voltage: Influenced by gas type, flow, L/d ratio, and electrode wear - affects arc attachment behavior.

  8. Variants: The F4 platform utilizes different nozzle geometries optimized for specific applications:
